Steps Towards Mastering Maintenance

American Turned Products, based in Erie, Pennsylvania, is a third-generation, family-owned precision machining company established in 1984. With over 40 years of experience, ATP specializes in crafting high-volume, complex components for industries such as automotive, fluid power, and oil and gas. The company operates two facilities with over 130 employees, offering advanced machining and inspection processes, and is committed to continuous improvement and delivering defect-free parts.

  • The Challenge

    ATP had a strategic goal to implement machine connectivity and lacked a Computerized Maintenance Management System (CMMS) to help manage and optimize their maintenance activities. They were looking to centralize information, automate tasks, and improve efficiency. Leadership was also looking for opportunities to learn best practices to improve their predictive and preventative maintenance capabilities. The ATP team identified that the absence of a CMMS was leading to several operational challenges:

      • -Lack of centralized data made it difficult to track equipment history, maintenance schedules, and work orders across both facilities. Using FIIX has streamlined maintenance activity across both of our facilities.
      • -Limited visibility into recurring issues and downtime trends hindered root-cause analysis and strategic decision-making. We’ve had several cases where we implemented maintenance corrective actions because we have visibility of the issues now.
      • -Manual processes and spreadsheets were inefficient, prone to error, and not reliable during customer audits.
      • -Inconsistent tracking of preventive maintenance tasks increased the risk of unexpected breakdowns and costly repairs.
  • The Solution

    Leadership realized that adopting a CMMS would not only streamline day-to-day maintenance operations but also serve as a foundation for building a more proactive, data-driven maintenance culture. Participation in NWIRC’s Maintenance Masters Program offered an ideal opportunity to evaluate best practices, learn from industry peers, and implement a system that aligned with ATP’s long-term goals.

    The goal of the Maintenance Master Certification Program is to transform a company’s maintenance department culture from being reactive and exposed to unplanned machine downtime to having preventive / predictive maintenance plans that minimize downtown and maximize productive capacity. NWIRC hosts a cohort twice a year featuring facilitator, Jeffrey Craig, a Reliability & Maintenance Professional with Fuss & O’Neill Manufacturing Solutions. Craig’s training and facilitation empower companies to overcome obstacles that hinder effective maintenance, with a strong focus on implementing predictive maintenance (PdM) strategies.

    Three participants at ATP signed on to participate in this collaborative learning experience consisting of peer-to-peer assistance, professionally facilitated training sessions, and hands-on learning at well-established manufacturing facilities. ATP participated in a cohort that spanned from January to June, and included sessions at regional manufacturing companies – Channellock, Corry Manufacturing, Ilsco Extrusions, Franklin Industries, Franklin Industries, as well as at their own facility.

The ATP team is seeing improvements in the KPI’s they are tracking. Prior to adopting the CMMS, it was very cumbersome for them to calculate: MTTR, MTBF, and their on time PM’s completion percentage. Prior to using the CMMS, they also did not track work orders or issue work orders throughout the plant. Now, they have operators entering work orders on both shifts with photos and videos of the issues they’re seeing, which has greatly improved the communication and culture of maintenance that ATP is developing. They are also identifying gaps in training that need developed because of the work order history they’re developing. ATP has closed over 700 work orders since they started using FIIX last year, and have been keeping 100% on time PM completion.

“This collaborative program provided valuable exposure and insights on benefits that a CMMS can bring, said Jerry Eighmy, ATP Project Manager. “As result of engaging with different organizations, ATP implemented a new CMMS and have already seen benefits of digitizing this function, bringing a higher level of visibility of maintenance to our team.”

ATP leadership anticipates that the training will yield significant results over the subsequent 12 months, including an estimated cost avoidance of $100,000 and a targeted investment of $30,000 in workforce development and information systems enhancements.
